CNC Milling Thermoset Sheet

Thermoset sheet laminate — G10, FR4, phenolic, canvas phenolic, and GPO-3 — is the starting blank for a large range of machined electrical and structural components: insulating plates, arc barriers, terminal boards, panel substrates, mounting brackets, and any flat or profiled part where the primary geometry is established by routing, milling, and drilling from a flat sheet. Federal Materials CNC-mills thermoset sheet in our dedicated milling cells, with tooling, fixturing, and dust-management systems configured specifically for laminated composites.

If you are choosing between machining from rod versus sheet, this page explains when sheet is the right blank choice, what we machine from it, and the process parameters that govern tolerance and finish.

Parts We Mill from Thermoset Sheet

  • Insulating plates and separator plates — flat or profiled, drilled, routed
  • Arc chute side plates and baffles — complex profiles, slots, vents
  • Terminal boards and panel boards — drilled hole grids, routed pockets, edge routing
  • Mounting plates and base plates — drilled, tapped, counterbored to print
  • Custom gaskets and spacer plates — thin sheet, profile-routed to OD/ID
  • Arc barriers and interphase dividers — switchgear phase separation
  • PCB test fixture plates — precision-drilled and routed
  • Custom structural panels — brackets, enclosure components
  • Prototype flat parts — fast-turn from sheet stock, often same-week

CNC Milling Process for Thermosets

Tooling: PCD (polycrystalline diamond) or CVD-coated carbide end mills for G10 and FR4 — the glass filler is extremely abrasive. Uncoated carbide for unfilled phenolics. Compression-spiral routers for edge-quality panel routing. Sharp tool geometry reduces delamination at cut surfaces.

Dust collection: Thermoset milling produces fine abrasive dust. We run high-volume chip evacuation and dust collection at the spindle. All operators in the thermoset milling area use respiratory protection, and the cells are separately ventilated from other machining areas.

Fixturing: Sheet laminate is vacuum-fixture-held for flat parts — no clamping marks, no distortion. Smaller parts are tabbed and broken out. For thin sheet (under 0.125"), we use full-sheet sacrifice-board fixturing to prevent deflection at the cut.

Entry/exit strategy: Plunging directly into laminate can cause entry-face delamination. We use ramp entry and exit toolpaths and confirm final depth of cut is within material-tested parameters.

Stack cutting: For high-quantity small parts, we stack-cut multiple sheets simultaneously on the vacuum table — reducing setup time and improving cost per piece at production quantities.

Typical Tolerances (CNC Milled Thermoset Sheet)

FeatureTolerance
Profile dimensions (routed OD)±0.005"
Slot and pocket width±0.003"
Hole location±0.003"
Hole diameter (CNC bored)±0.002"
Thickness (as-received sheet)Per NEMA LI-1 thickness tolerance
Flatness±0.005" per 12"

Tighter profile and hole tolerances are achievable — note critical features on your print. We confirm tolerance feasibility at quoting.

Finish Options

Quality & Inspection

  • Dimensional inspection — profile, holes, slots per drawing; CMM or vision system on request
  • Material certification — NEMA grade, UL reference (FR4), or MIL-I-24768 (GPO-3)
  • Dielectric testing — hipot for insulating plate and arc barrier applications
  • Visual inspection — edge condition, delamination at cut surfaces, surface finish
  • Hot oil dip log — phenolic parts: bath temperature and time per batch
